Industrial PLC Control Platform
Industrial PLC control platform with Modbus and OPC UA connectivity, real-time production data, remote monitoring and energy optimization.
Project Background and Client Needs
A precision manufacturer running three automated lines had PLCs and meters bought across different eras speaking different protocols. Line status depended on manual readings, faults surfaced only after defective products piled up, and energy data was reverse-engineered from monthly utility bills. Management wanted an industrial PLC control platform that pooled plant-wide data in real time for remote monitoring, automated alerting and energy optimization — rolled out without stopping production.
Industrial PLC Automation Platform Overview
JuHui Software delivered a software-hardware-cloud industrial PLC automation platform: edge gateways on the shop floor connect PLCs, variable-frequency drives and smart meters from multiple vendors; a cloud console provides line dashboards, an alert center, energy panels and ticketing; managers and process engineers monitor operations via web and mobile app; and maintenance teams gain remote start/stop, parameter push and firmware OTA. The platform models the plant as workshop–line–station and integrates with the existing MES through standard interfaces.
Core Feature Modules
- Multi-protocol device access: compatible with Modbus RTU/TCP, OPC UA and other mainstream industrial protocols, unifying legacy and new equipment.
- Millisecond-level sampling: critical process points sampled at millisecond granularity, with live temperature, pressure and speed curves plus historical replay.
- Remote control and parameter push: engineers remotely start/stop equipment and adjust drive frequencies or recipes, every action logged for audit.
- Rule engine and automated tickets: threshold breaches, abnormal shifts and offline events escalate by severity into traceable work orders.
- Energy dashboards: consumption tracked by line, shift and process step, highlighting waste with optimization suggestions.
- Firmware OTA and program management: centralized version control for gateways and PLC programs with canary releases and batch upgrades.
Technical Architecture Highlights
The architecture pairs edge computing with the cloud: edge gateways read PLC registers over Modbus and OPC UA, performing protocol parsing and store-and-forward locally so nothing is lost during network fluctuations. Uplinks run MQTT over TLS, with an on-premises deployment option for industrial control security. The cloud stores massive sampling streams in a time-series database, the rules engine supports millisecond-window computation, and data flows bidirectionally to MES and ERP via RESTful APIs and message queues.
Launch Results and Data
Rolled out in two phases, the platform now covers all production lines and the utility workshop. The protocol layer achieved dual-channel Modbus and OPC UA compatibility with stable millisecond-level sampling. After remote O&M — OTA plus automated tickets — went live, average fault response dropped from hours to minutes, and automated pushes prevented several batch-quality incidents. The energy dashboard uncovered air compressors idling overnight; combined with time-based start/stop policies, overall electricity cost fell by roughly ten percent within a quarter, and daily OEE and energy reports are now a fixed item on management's agenda.
